I have recently been re-introduced to this process; I used to make small, detailed orthopedic aids for a Doctor using this material, but an associate at my work has shown me where the technology has gone in the last few years.
Think of the way fiberglass/epoxy casting, mold making and plug making works, and then think of doing it all without half of the toxic smell, and expensive resins. Fiberglass would still be used for your finished parts, but all of the mold/plug developement is water based.
An overview of the process is here
(some brief nudity:warning:anal work environments beware)

Thought I would pass this along, as it will be saving many hassles for bodywork mods in future projects.
